Lol! Speaker design is something that demands precision and knowledge.
Sounds like you have both! I'd love to see pictures of this box :P I need
to get a decent monitor system for my production studio. Right now I'm
using a couple of small MA-8 satelite speakers (roland) with the bass rolled
off and a Samson sub in my turntable studio. But I think it lacks mid-low -
For my main studio I would like to get as accurate as possible. . . I've
really been eyeing up the Mackie 824's, but I won't have the dough for a
while.

Any ideas?

I love my Alesis M1 Actikes MKii's, a steal at only $400 for the pair.

No, too many issues setting one up. A couple friends of mine got some to
go with their HR824's, and while it does sound better in the studio, they
have a LOT more issues with their tunes translating well to other
environments. It's just too hard for them to get the low end right. I
personlyl don' think subs are neccesary in order to get a good stereo mix.
If you were mixing for a specialized format that required sub information
(ala DVD 5.1), then I could see it. Besides, my Alesis go low enough that
it's not really needed :)

By the way, the sub I built is strictly for the home theater setup.
For tracking/mixing purposes, I have a pair of NHT Pro A-20's. They
are pretty amazing. I managed to get a great deal on them after one of
E-mu's trade shows. NHT gave us a sweet option to buy them instead of
returning them (they were lent to us), so I picked up a pair. I think
they're 250W RMS (400w peak) into each speaker, with a sealed
enclosure, and a specially designed crossover built into the
amp/control module. They've designed it with enough power and custom
filtering to achieve room shaking, yet EXTREMELY tight bass from a
small sealed monitor. I think they're something like 43Hz-20kHz +/-
1dB if I remember correctly. Now if I just had a better room to put my
studio in...
