Hi, I have a similar problem on my AN1x, but in my case, it is distortion on outputs. Since the headphone outs sound fine, I don't think it is my patches being too loud (assuming that it is not distorted at D/A stage). I remember it was working fine before, so this problem started at some point. So I have been using Y cable from phone out for a several months now (I have forgotten that I have been doing this!). Jon, you have mentioned "pops and clicks" at start up - I do have that problem. I bought this unit from SamAsh for $500, but I don't know if it was new, or a factory refurb, and I never had it serviced. Is what I am experiencing the "old problem" you have mentioned??
