A little late in responding perhaps... ;-)  (I've done a lot of reading 
and research).
I found your web page fascinating, explaining how to create the 
lettering on front panels.
Is it possible to buy standard undrilled 19" front panels (I assume 
steel is what is commonly used) with that photo-sensitive layer? I'd 
prefer that to attaching those thin aluminium panels to my existing 19" 
front panels.

About the rack enclosures...
Having read what others have suggested as well as your suggestions about 
I'm thinking that perhaps a 19" "cage" would be the cheapest and 
simplest solution for my rather deep rack enclosure (around 55 to 60cm).
I found the Blacet rack enclosure I assume you're talking about:

(scroll almost to the bottom of the page), and although I'm not building 
a modular synth and thus would want a full width front panel I think 
that might work.
I don't live in the States, and shipping would probably make ordering 
from Blacet very expensive, but perhaps there are similar solutions 
available or something that I could even make myself.

So far I just haven't found any 19" rack enclosure as deep as I need it. 
I don't know how high I need it to be yet as I'm not done with the 
circuit boards, but I'm guessing 2U or 3U.
