I've been delving into this stuff myself lately, figuring out how to do
layouts and such. On my OSX machine, there's a package called Osmond
that's still in beta but seems fairly robust so far. And at this point,
it's free, so I can't really complain. I cannot compare it with other
PCB layout programs, since I've never used any others, I just jumped
into it and it seems to work. At this point, the bottlenecks are with
my skills rather than software.

When it comes time to get proto boards made, I'll say this: Go east, my
friends. Bulgaria, specifically. Go to
http://www.olimex.com/pcb/index.html to get protos (and possibly small
runs) made very reasonably. I've been very impressed with the service.
Tsvetan, the guy who seems to run the operation, was very helpful with
my orders. The only downside is the time it takes. Once the boards are
made, cheapest delivery takes little more than a couple of weeks. The
boards look good and, for me, are very inexpensive.
