Years ago I used to make one-off silk screened t-shirts with hand
cut stencils. Worked fine and was much easier/quicker/cheaper than
doing the photo-resist method on the silk screen.  I wasn't going
for really fine detail, but with the right stencil material you
should be able to get good results.
