...another option for the patch pannels was demonstrated by Steve Thomas on his synthi clone:

A load of 2.5mm jack sockets in a matrix, with matching pins (2.5mm jack plugs with resistors installed in the ends).

A company like shaeffer etc. could make you the metal work easily enough, and then itlld just be the tedious repetative job of 
assembling it!
