How about .025 Sq post header pins... with patchcords
made from 22ga wirw and the female box header from the
Molex SL series (tin/lead plated are $.05/1K)

You strip, crimp and add a bit of heatshrink.

I'm using these for prototype connections - they would
actually last quite a while if you don't abuse them

Or how about PCB mount QCM connectors fro Keystone
(keyelco.com) ... the smaller sizes (.110") don't have
too high an insertion force
