I repaired a consumer tape machine for a friend once with very similar
problems that came up only when the board was flexed.  After re-heating all
joints the problem persisted.  I never could find the crack.  Fortunately,
the board had no solder mask, so I re-flowed fresh solder over all the
traces in and around the area where the flexing caused the trouble and it
fixed the problem.  But, I still never could actually see the crack.  I
think "hairline" in this case describes something much larger than it
actually was.

If you don't put pressure on the board itself and pulling and bending  the
wiring doesn't cause a problem, then the boards itself needs to be
scrutinized.  Could be a solder joint of course, but once you've done all of
those,  you might have to look at the traces and check for hair fractions.
