You don't need a metal mold to make things from cast resin, a.k.a. liquid
plastic. I believe that you can use Plaster of Paris, clay, Sculpy/Fimo,
whatever... Make a box that's just what you want, externally, then make a
mold from it. Must be all kinds of "how to" info on the web, for this.
That resin might be too brittle, though. Are you sure that you can't find
such boxes already made?
You could also use sheet acrylic (Plexiglas, Lucite) which you simply heat
in the oven until it's warm and flexible. Well, first you have to cut it to
shape. Then you have to sand and sand and wet sand and then buff the edges.
Okay, it's a big hassle!
I'm out of ideas.
