Before I was an aircraft mechanic, I was a special mechanical effects and
prop dude in the film biz. We used a product called "Castmaster". It was a
two part composit sorta plastic stuff. You mixed the two parts (both had the
consistancy of cream) and the stuff kicked off in about 1-2 minutes. The
castings could be pulled from the mold in about ten minutes. You have to use
a silicone type mold, but the detail properties of the Castmaster and the
silicone were fantastic. The stuff can also be tinted many different colors.
The finished piece could be cut, sanded, milled, drilled, machined, and I
have tapped drilled holes in the stuff with pretty good results (if the
material is thick enough).
There are several plastics houses around the country where you can get this
stuff. It might go by a different name now. Burman Industries in Van Nuys
California (make-up and SFX supply house carries both items.
In a pinch I have used Bondo mixed with casting resin. When mixed with each
other and the proper amounts of hardners, the results are almost as good as
the plastic.
Just thoought I'd give my two cents.
